The Challenge
A leading manufacturing facility in Misrata, Libya, spanning 50,000 square meters with over 500 employees, was facing critical operational bottlenecks. Their legacy network infrastructure, built piecemeal over a decade, was crumbling under the demands of modern Industry 4.0 applications.
Key Pains:
- Frequent Outages: Weekly network downtimes were causing production line stoppages, costing an estimated 15,000 LYD per hour.
- WiFi Dead Zones: Inventory scanners in the warehouse frequently disconnected, leading to data inconsistencies.
- Security Risks: The flat network meant that an infection in the guest WiFi could spread to the SCADA control systems.
"We were losing productivity every single day. Our machines were smart, but our network was dumb. We needed a backbone that could handle 24/7 operations without blinking." — Ahmed Ben Ali, Operations Director
The Solution
SmartSITT conducted a comprehensive site survey and proposed a complete "Rip-and-Replace" strategy to modernize the network core while maintaining legacy compatibility where needed.
1. High-Availability Core Architecture
We implemented a collapsed core design using Cisco Catalyst 9500 switches in a StackWise Virtual configuration. This ensured that even if one physical switch failed, the network would continue operating with sub-second failover.
2. Fiber Backbone Upgrade
We replaced the aging Copper backbone with OM4 Multimode Fiber, linking all edge wiring closets to the core at 10Gbps speeds. This eliminated the bandwidth bottleneck immediately.
3. Industrial WiFi 6 Deployment
We deployed 45 Aruba Instant On access points with ruggedized enclosures for the factory floor. Using heatmap analysis, we optimized placement to guarantee -65dBm signal strength in every corner of the warehouse.
4. Network Segmentation
We implemented strict VLAN segmentation:
- VLAN 10: Corporate Data (PCs)
- VLAN 20: Voice (VoIP)
- VLAN 30: Surveillance (CCTV)
- VLAN 100: Industrial Control Systems (Strictly Isolated)
- VLAN 99: Guest WiFi (Internet Only)
Results
Post-implementation, the difference was night and day.
- Reliability: The facility achieved 99.98% uptime in the first 12 months, with zero unplanned outages affecting production.
- Performance: Data throughput increased by 30%, speeding up ERP transactions and file transfers.
- Visibility: The IT team now has granular visibility into network traffic through a centralized dashboard, allowing them to spot issues before they impact users.
